 The vacform machines they had access to were quite large.  Having played with the real VidPhons,  I can tell you they are styrene or ABS (I suspect styrene due to the aging that I saw.  Some of them are beat to crap.)
 
 My best guess is that the "panel" was vacformed flat and then cut out and heated as it was rolled around the frame, being tacked in place as they went.
